This isnt my first build, but here is the deal:

I installed dust flap kit and forward assist kit. Then proceeded to install the barrel and the rest of the upper assembly (barrel, handguard, etc)

Well, when putting the upper onto the lower the front take-down pin wouldnt shut. To verify it was the new upper, I put another upper back on this lower and it closed up fine so its not an alignment issue.

My next step was taking the takedown pin completely out of the lower and seeing if it will go through the holes on the upper and it wouldnt so it appears the holes that house the front take-down pin are too small, or maybe the coating is just too thick?

It would be a pain to try and return because I have installed all the parts onto it...which I can take down, but is there a small amount of filing or milling I can do thats not risky to try and open up those holes?

I have read in several places that if I can just get the pins installed, after so many rounds it should start to wear itself open from the impact of the rounds.

any ideas or suggestions are welcome.

What brand is the upper? Some use proprietary sized pivot and takedown pins.

Aero...The pin fits in the back...Just not the front. I haven't tried with Alot of force.

I would lap the pin before I tried to bore out the hole.

Try another pin and make certain that the upper is out of spec before you do anything. Do you have a set of calipers that you can use to measure the ID of the holes in the upper? That would tell you a lot.

Yes I have some...I reload my own ammo. Thought about drilling yes, but didn't want to have to do that.

I will take those ideas and come up with something.

Will update.

Yup. Something is out of place. Take some measurements and see if it is something that is easily fixed. If not, contact the manufacturer and get a replacement.

Ok...its just a tight fit. With a plastic ended mallet I tapped the pin in and it hinges, just tighter than any of the other guns I have built. I am almost certain with time, it will loosen up, especially after shooting it.
